What are the risks of applying too low control voltage to a contactor?

Applying a control voltage below the specified operating range of a contactor can lead to serious malfunction and permanent damage of both the coil and the main contacts.
The main risks are:
1. Coil overheating during closing (pull‑in phase)
When the control voltage is too low during energization:

The contactor may close very slowly or fail to fully close.
In the open position, the coil has low impedance, resulting in higher current flow than in normal closed operation.
Due to insufficient magnetic force, this high current condition lasts longer than intended.

Consequence:

Excessive heating of the coil
Insulation degradation
Risk of coil burning or premature failure


2. Unstable holding and “micro‑opening” (drop‑out risk)
If the voltage drops while the contactor is already closed:

The magnetic force may become insufficient to firmly hold the contacts closed
This can cause vibration or rapid micro‑opening of the contacts

Consequence:

Formation of electric arcs on the main poles
Accelerated contact wear
Risk of contact welding (if repeated or prolonged)
Reduced lifetime of the contactor or catastrophic failure


3. Additional operational risks
Low control voltage can also lead to:

Chattering (rapid opening and closing cycles)
Increased mechanical stress on moving parts
Unreliable switching behavior in the installation
Potential impact on connected equipment due to unstable power switching


Recommendations

Always ensure the control voltage remains within the rated coil operating range (as specified on the contactor, e.g., P7, F7, etc.).
Verify control circuit design, especially voltage drops due to:

Long cable runs
Undersized conductors
Power supply limitations


Use appropriate control transformers or stabilized supplies if needed.
If undervoltage conditions are expected, consider solutions such as:

Voltage monitoring relays
Contactors with wider operating ranges or electronic coils
